Well, hi to the locals. New guy here. Not new to bikes, had all kinds in the past. First Connie just picked up. She needs some work, so I figured I will blog about it. So after 1800 mile drive bike was back in my garage in Atlanta. Me and my buddy drove all over picking up a car trailer, then Connie, then Formula Ford car, and back to ATL.
She was previously salvaged. I got the bike for a song fully anticipating few things that need to be fixed.

Next day she went for initial evaluation. Something was binding the forks. That was kind of worrying. I was hoping to avoid having to deal with a bent frame. So, first we need to get to see what hides under the plastic.

Some home made bracketry rendered electric windshield unoperatable. That is not going to be cheap…. Hopefully I can locate a used assembly.

For day one thats enough. Next is jacking up the front to see what is going on with the forks binding. Also rotors may be warped. Bike pulsated under the brakes when testing in the neighborhood. So thats next.

Welcome, Alex! I'm going to move this off to the C14 The Bike section. Sounds like a lot of work ahead of you and thank goodness you do have the fastest color.
One thing to remember when getting parts for these bikes is that with the bodywork panels, nothing comes with it. Everything is extra so if you can salvage parts from the panel you'll be that much ahead.

Oh, I am salvaging every bit I can.
Few questions… Where can I get a PDF of a service manual? Or a link to a writeup about fixing a leaky valve cover gaskets? Google and "search" feature has failed me so far.
-
We don't support links to bootleg service manuals. However, if someone here wants to talk to you about that off the grid, then so be it. You might want to try our brother site in the UK as well...

Very good people there..slightly batty but what can we say... ;)

Fair deal…
Quick question, how much drag rear wheel should have when on center stand? Mine seems to drag a little. Is that normal? This is my second shaft bike, and I frankly don't recall how much my FJR rear wheel used to drag when free spinning it.
-
It certainly doesn't freewheel. I think that they all some drag. I know mine does. If you don't see any bluing from high heat, then it should be fine.

welcome Alex, I admire your guts to undertake this project. Do keep us posted

So Day two was diving into the front fairing and getting to the valve cover gasket. Pile of parts is starting to grow. Need a bigger garage at some point ))

Fork tubes are removed and examined. Pretty sure triples are f@cked, but forks show no damage. So does the steering head. Good news I guess, but lower triples are ridiculously expensive. Ebay or forums hopefully will get me a straight used set.
Holy hell, how much stuff you have to remove to get to the valve cover. Wonder what a dealer charges for a valve job?

Exercise equipment is getting a good use:

Previous owner had a passion for this bike and its maintenance. Air filter says it all. Wonder what is the mileage on the bike. 15K on stock filter?

After following the manual valve cover is off and valve check adjustment is next. New gasket is ordered and on its way.

So, this is my peace offering to the board - free Speedo Healer. Not planning to use it. Not sure if it works. Was on the bike and unplugged, so no way to tell. First to claim gets it. You cover shipping.

Hi Alex,
Was this the Connie that was for sale in Blairsville, Ga for something like $3500 on craigs? Saw it a few times, but I dont have the mechanical expertise (or the stomach) for that kind of repair job.
Good luck to you.
Jay in ATL

Hi Jay,
This one came from NY state. It is really not that bad of a project once you break it up in small steps. I would of not bought it for 3,5 thought. At that price point you are better off buying a mint used bike.
-
I know that we all look forward to your progress on this project. Please keep us informed as you progress. And of course we're always available to help with questions.

that's a tempting offer with the Speedo Healer, but I'm planning to use a fatto in casa speedo healer by mounting a 55 profile next year. Now my baby rests in the garage. Snot, snow, white elephant cr@p, what ever you call that cold, wet, slippery thing falling from the sky... it's bound for this week in Munich. Yeah, I'm so happy about it. I'm chewing my socks in happiness... :banghead:

Nice thread!!!

So….. today mission was getting valve cover off, and doing a valve check (possibly adjustment). It has been a while since I have done one. Most of my bike wrenching was done when I was racing two-stroke GP bikes (T250's and TZ125's). Luckely my buddy Brian was around working on his race car to keep me in check.
What a tight fit. At one point I even considered dropping the motor out. But that is way more work then I am ready for. So I kept taking bits off until valve cover slid out of the frame side. Shop manuel is pretty helpful. Just need to be patient.
Bike looks like it exploded:
So my current feeler gauges are not thin enough for the task. And a new set is purchased. Was really hoping valves would all be in spec. Well, they are just a hair out of spec on all exhaust valves, and two outside intake valves are out of spec as well. Crap, I guess it has to be done :D
A bunch of bolts and cams are out. They look great, but would get a cleaning and examination just in case. No anticipation of issues there.
Time to do the math. And figure out what shims I can reuse and which ones I need to order. I need 5 new shims. Priced them online… about 9 bucks each. Holy hell, kawasaki….
By the way, there is a mistake (typo) in the shop manuel. Page 68. Mean value on exhaust side is not .125mm but .215mm
Well, thats all for now. Hope to get the gasket in the mail soon and get the necessary shims so I can get motor all back together.
-
Few questions:
- Are there any emissions / restriction bits that can be removed that are worth doing at this stage?
- What weight fork oil people usually go with? And how much is needed?
- What weight shaft drive oil is good to use, and how much is needed?
I will look in the book, but sometime people figure out better ways.
So far I gathered this:
Shaft Drive: GL-5 or GL-6 Gear Oil 5.4 US oz.
Fork Oil: SAE-5W 15 US oz per fork
-
Shop manuel is pretty helpful.
So you now think it might be worth the price rather than "stealing" it?
Love all the photos you are posting! They are not only interesting, but well-taken. Quite the huge project.
By the way, there is a mistake (typo) in the shop manuel.
(It is "manual" not "manuel") Well, it is a hell of a lot better written than the horrible owner's manual!

Little snippy aren't we Max? ;) How do you know he didn't 'steal' it?
-
Maybe there is such thing as victimless crime. Maybe Kawasaki will get plenty of my money in parts sales and can throw me a little discount….. many maybes 8)
And as far as spelling goes - perhaps it's parts cleaner fumes, or maybe 3am typing, or english being a second language… either way, this is not a spelling bee, but a bike re-build :D and I am too lazy to proofread.
Thans for a compliment on photography. It's a hobby of mine :chugbeer:

Max is Max... his mother still proof reads all his work ;)
He rides the net instead of his bike ???

It's coming up on Thanksgiving, guys. Let's all think about that and post accordingly.. :)
Happy Thanksgiving to all.

Can we go back to normal for Christmas?

After the holidays for sure...

Those are called "rationalizations"!

Where are you? Not in USA? Sorry, will try to not be as picky. But as others say "I am Max"! As a language, English really sucks. It is complicated and full of exceptions and inconsistencies, although it is very expressive and rich.

I thought you were pretty good at that and it was more than just some quick snapshots. I kept looking at your photos and thinking "damn these are really good photos". I dabble in photography too; I have an Alpha 65 and thinking of upgrading (yet again) to a 99 (if it goes on sale because it is crazy expensive).
Your project is a HUGE one, it will be fun to watch your progress.

Nah, but she did pester me as a kid about grammar. Seemed to be one of her things that rubbed off on me.

When it is damn freezing out, you got that right! It is just plain nasty outside lately. Cold, wet, dark, rainy, windy. Blech.

Enough. Seriously. Lets enjoy the resurrection without the false moral bravado. Jim said what needed to be said and FWIW we do not need any more moderators.
-
- Are there any emissions / restriction bits that can be removed that are worth doing at this stage?
Missed that part. Perhaps the catalytic convertors.... but that probably isn't really worth doing if you are not going to make other major changes to the exhaust... and then you will need to go outside the stock fuel mapping (with a PC commander, probably). If you are really into making it fast and an even larger project then get a cat-free ZX header, put in an O2 sensor, and run a dual exhaust.

Unless this bike was bought new in Cali, I don't think that there is any emissions stuff worth worrying about or disconnecting. The Cali bikes had a charcoal canister so if you don't see that then I wouldn't worry about the emissions gear affecting anything.

PLEASE MAX it's catalytic CONVERTERS NOT convertors :stirpot:
And NO you don't have to put in a 02 sensor with ZX headers with out catalytic convertERS or change the map , but the Guhl flash is nice ;)
I think most people would be surprised just how restrictive those two cats are (small little holes)
:chugbeer:
-
PLEASE MAX it's catalytic CONVERTERS NOT convertors :stirpot:
Actually, either spelling is acceptable. You may verify that with the following link: http://dictionary.reference.com/browse/convertor?s=t (http://dictionary.reference.com/browse/convertor?s=t) So put THAT in your pot and stir it!!
And NO you don't have to put in a 02 sensor with ZX headers with out catalytic converters
I didn't say one HAD to, only it is probably the best route (because it can be autotuned).
or change the map , but the Guhl flash is nice ;)
Indeed the Guhl flash is nice (I probably need to do that), but if I were replacing the headers and exhaust and having no cats, etc, I would probably go for autotuning. Otherwise it is just a Guhl guess as to what the map should be (it is unlikely they would have the same bike config available).

Happy Turkey Day everyone…. ;)
Max, I work as an Art Director for big ad agencies, so some photography comes with the territory, but honestly having a good lens is half the battle. Once bike will be back together I will post better photos. Right now I am just clicking on full auto without post editing.
I didn't do a good introduction here, did I? A little about myself: I live in Atlanta, GA, but grew up in Moscow, RU. I have been riding since 96. Done some WERA racing, some dirt racing, now old and scared only do touring. Since I started riding had about 45 various bikes. Currently I have 1998 TZ250, 1998 TZ125, 1988 Hawk GT, 1988 Ural 650, and 08 Connie. Here are some pics of the stable :)

So Connie was bought for a specific purpose - get it shipped to Moscow and ride across europe with my gf. We have done some fun trips together. Last one was two months across Mexico. We zigzagged from Atlanta to Cancun and back on a FZ1. So if everything goes well the currently broken Connie will see some good action.
Ok, enough for now. Back to changing fork oil.
Thanks for all your post and suggestions. Cheers

This old turdbucket is my friends. He ran out of garage space and it lives in my garage. Absolutely mint RD400. I will snap a few pics when daylight.

Please Alex disregard the threadjacking and continue. And if you need me to share a service manual or a top secret this or that please let me know. So, with all the evidence of poor treatment in the past I was certain oil in the forks is shot. Fork seals were not leaking so it will be just a change of fluids. Manual calls for 15oz of 5 weight in each, so I picked up a 33oz can of Maxima 5 weight fork oil. So lets see how this works out….
Made a classic rookie mistake of not loosening the caps before taking forks out of the triples. So first I had to put them back into triples so I can break the caps loose. Unfortunately I didn't have a deep socket and had to do use a wrench. Left some marks on the caps, but hell… it's a little scar, and chicks dig scars.
Didn't feel like working in cold garage, so it's kitchen time….. Thanksgiving dinner table full of win
(https://lh5.googleusercontent.com/-OfN0g2HhVYY/Upf1xX4RP7I/AAAAAAAAEWA/0n8WkmZY2c0/w768-h511-no/DSC_5948.JPG)
Checked the forks for being out of round. And as suspected previously it's only triples that were damaged. Forks look good. No marks on chrome either.
Left fork was drained first. That is the side where lower triple is damaged. Fluid is very thick and gooey like. Strange, but whatever. Looks pretty dirty to me. Exactly 15oz came out. Mark was made on the cup just for reference.
Time to drain the right fork. Now this is where things got interesting!!!! Fluid is of much lower viscosity and pours out way more freely. Same 15 oz but of much different viscosity. This one puzzles me. I remember looking at fork caps and one looked virgin, and never opened. Other I wasn't 100% sure. It could of been very very carefully opened. So, why is there such a difference in fluids? Any thoughts of what could of happened here? Right fork fluid was a bit darker to.
For comparison that is what new fluid looks like.
Everything is put back together and last I wanted to record what damping settings previous owner was running. Surprisingly one is full hard 14 out of 14 clicks, and other is 12 out of 14. I put them both in the middle 7 out of 14 and will dial in when bike is operational.
I went to look for compression damping screw, and realized that there is none of that on Concours. Well, I can live without compression damping adjustment. Most likely would of just left it in the middle and forgot that it's there :)
Not sure what will be next, probably finishing up the valve job.
Cheers,

Thanks Steve, I am near Atlanta, but otherwise would of taken up on your offer ;) feel free to stop by if you are ever in Atlanta. I can take you to some great riding roads in North Ga.
Looking at you avatar you race CCS or WERA? I still come out to the track sometimes to spectate. Perhaps I will run into you some day. Not sure if I miss those days, but it was a good rush for sure. Here is a pic from the past.

rebound and compression : both adjustable.

On a 2008? I must be loosing it today, but where is the compression damping adjustment? I am pretty certain it is only adjustable for preload, and rebound.

-
Hi Alex.....love the TZ's.... 8)
Yeah, no compression adj. Here are the standard settings ( 150 lb rider )
Spring preload
Adjuster protrusion is 14 mm (0.55 in.)
(Usable range: 4 ∼ 19 mm) (0.16 ∼ 0.75 in.)
Rebound adj.
5th click from the 1st click of the fully clockwise position
(Usable range: 0 ←→ 11 clicks)
I see you are using 5 wt. Not positive but they may have raised the amount by an ounce on the 2010 and up units. That is all they changed and the addition of a 2 year newer tire got rave reviews for the improved low speed handling.
Will check on that amount for you....great thread....... :chugbeer:
-
Hi Alex....
They did indeed increase the amount. +25ml
25mL = 0.84535us fl oz
Everything else the same.
Like that RD 400 too. I have a 1973 RD 350 in the garage corner waiting for some tlc. :)
-
:)
-
Now that is one clean garage… wish my place was this nice )) Thanks for the info
So, today was a check card warrior day. Ordered 5 shims from JakeWilson.com, plus a new battery, and spark plugs. Just over a hundred bucks to get free shipping. Hopefully all parts get here by mid next week so I can wrap up the valve job.
Next I really need to hunt down straight lower triples, and few more bits.
Does anyone have a cracked in the front headlight assembly? Mine has a few tabs broken on the back, it looks like a replaceable part. But you can't buy it from Kawasaki.
-
For the lack of project progress I took a better pic of my friends RD. We cranked it up yesterday just to find out that carb boot is leaking… more crap to fix

So, I got the shims to complete the valve job… Somehow I missed a few that were needed. So valve job on hold. Attempted to put a new battery, and realized I am better off attempting that surgery during day hours. Whoever did this has to be looking for a new job. Pic in a sec

Battery wiring magic… what the hell were they thinking?

I think he's talking about the battery being installed backwards, and the mess of aftermarket wires.

battery being installed backwards
Oh yeah, it *is* installed backwards, too!

It sounds like this is coming too late but for future reference, I bought the shims for my valve job from a Honda dealer. They where less than half the price that Kawi wanted.
-
Well, sorry it has been a while… holidays and some personal issues have set me back from working on the bike. So far, valve job has been almost complete. Just need to double check clearances and button up the motor. new spark plugs, new battery… ordered a set of used triples… it's slowly coming along. Will post pics in the next few days.

I got shims from Jake Wilson.com great prices. Definitely recommend.

Some pics… pretty self explanatory. Have more parts on the way…
New battery getting acid filled. Good to read the instructions before doing this.

Spark plugs were not bad, but at this point might as well stick new ones:

Correct shims are in, just need to set the timing and put motor back together

So, its slowly coming back together… New triples are in, and forks are no longer binding. New pads, rotors were send to Will's Rim Repair to get straightened. Motor bolted all up and valves are now perfect. Time to ger het back together cosmetically.
While we are at it, lets drain the final drive fluid and put some new synthetic fluid in.

Time to order some new parts and she will be ready for GA inspection. Still need a windshield motor assembly, latch for side bag, and a few small bits.
Throttle cables are on back order and I am re-using old ones that have a small kink.
Slowly but surely she is coming back to its former glory.

Nice progress! Wishing you the best of luck on the rotors, but I bet you end up with new ones. I recommend the EBCs. Front wheel looks nekid without rotors :)

So what's your plan for the bodywork?

I have most of bodywork, some panels are slightly pre-scuffed. Just a matter of bolting it all back up.
Rotors hava a very small pulse, I bet they can be straightened easily. If not I will get a new set.
Can't wait for riding weather
-
Nice Alex! If possible, let us know how much you saved doing this. I did a rebuild when the bike was only a year old and saved about 3-4K over the cost of buying a used one in perfect condition. Not that mine ended up in perfect condition, but I could not have afforded it otherwise.
-
Well, I bought the bike very cheap… the guy selling it didn't disclose a lot about the bike, and purposefully hid a lot of the issues. So I lowballed the price big time. With all the parts and NOT counting my time I have about $3K in the project. Am going to spend another $1K to get everything right. So my plan for $4K + my time (and my friends time) to have a bike that is fully serviced and ready for long miles.

That's great! Your time is worth putting in because it's a fun project. At least mine was. If you added money for that, fuggitaboutit! Your friends helped? Uh oh. You have to add the cost of beer!

Just found this thread today. Took most of my morning to catch up on it.
Great pictures and write up. Thanks for taking all this time to show progress. These are great bikes. How many miles were on the bike when you picked it up? I'm guessing 25,000 miles.
Good luck with the rest of the job.
-
My guess is the bike had about 20K miles. No way to really tell, the dash is showing 1600 miles. It came from a different bike.
-
Thanks. Keep up the good work.
-
Well, bike is almost ready. Still need a right side fairing plastic, new tires, latch for the bag…. and a few scuffed bits will be replaced later as miles roll on. Not the final pics, but it's running great and is almost done.
Fisheye lens is making pics look funny, and I am too lazy to change it to a regular one ))

It's the fisheye lens )) But i agree, the thing is a bit heavy

The 1 gen looks a little larger than 2 gen, plus without the bags makes it look even bigger, plus the camera angle. It is the perfect storm :)

Great thread! I only just read it all this morning.
I've rebuilt quite a few crashed bikes, so I find this one quite interesting. You can make good money on them...as long as you don't consider your labor in $$$...lol.
Good stuff. I'm subscribed;).

Thanks for the update Alex, so far so good.
(A ride report when your rebuild is finished would be icing on the cake.)

Once you factor in your time, and your friends time it's not about making money. We just do it for the fun of it…
Well, a trip to Europe right now is on hold. My now ex-girlfriend changed her mind about a few things. So, my next trip will be picking up my Ural 650 from never-to-be-in-laws garage and getting it back to Atlanta. After that some sort of trip on the Connie.
I will post up more pics and any trip details after she is done.

Its a Caldwell D9, needs to be rebuild. I think its from the 70's… I am not much of a car guy, my buddy is
-
Cool! Thanks for the information. That car is from the late 60's or early '70s. Very vintage indeed!

Good work on the bike.
About the right fork having different oil than the left fork. Perhaps one of the times it was wrecked one of them was replaced....??
Just a thought. It's the only way I can see that making any sense.

That makes sense. Front end is all sorted out and checked.
Just bought a missing lower fairing from one of the forum locals, ordered a few small bits of ebay and bike should be ready for spring / summer commute.
Will post pics when completed.

Well, after procrastinating a good bit the bike is now road worthy. Tagged titled and did it's first trip to the mountains. Everything is tracking straight. Still need new tires for a piece of mind, and to put the electric windshield motor once i find one. Still have some scuffs on plastic, but its now a solid bike and running like a champ. Will take some pics sooner then later. Overall mission is a success. Thanks for all the help and support.

That is great news! Good job, it was interesting following along.

So, after daily riding the 14 to work for last few weeks and putting maybe 700 miles on it... everything is working top. I am actually impressed with the bike. I had a fear that I will not get along with it. I am #160 and I never was fond of my FJR. For whatever reason I like the 14. Sure keeping her around for lots of commuter and touring miles.
-
Alex, after all that work to bring it back I sure hope you can enjoy it for awhile.

Oh, I am planning to ride the **** out of the bike... I am surprised how good it is. I expected much worse. This bike rocks

you might have already mentioned this, but what tires are you using? they tend to transform this bike (and most other vehicles, too)...

Currently is what bike came with... Missmatched and cupped B-Stone / Michelin combo... Actually going to throw a new B-Stone 023 on it today. It will just make the bike even better. Like I said, I am impressed on how this one rides.... I had over 50 bikes in the past years

NOOOoooooo!
-
I just want to burn up the front which is good, and then go with a new set. Rear is completely toast. Probably will put Angels GT's once B-Stones are done
-
Stone on the rear is tolerable, on the front it's a sacrilege. ;)
-
I actually don't mind the front as it is now. But I don't have anything else on that bike to compare with. Rear was shot from the get go. So a new tire was a must
-
I actually don't mind the front as it is now. But I don't have anything else on that bike to compare with.
Well, I can only compare to the PR4GT, and it is a very significant positive difference...
-
Absolutely nothing bad to say about B-Stones 023's... Bike is fantastic
-
Good read Alex glad you like the fruits of your labour. Brings back fond memories of my rebuild. Then the first ride after it's all back together 8)

Never ridden one, just sat on one at a bike show... and after reading reviews it may be the next one in the stable

FWIW, I sell Triumphs, and The Tiger 800's are really cool rides. DO an XC, if you spend most time off pavement, otherwise, the std Tiger is the one to have. A roadster, with a real attitude is what you will have. ENJOY, tomp
I sell BMW F700 and 800 GS's, too, but the Tiger triple is more fun. tp

How difficult is to convert a regular 800 to a XC? I see better deals on regular 800's more often, but I really want a XC
-

IMHO, not worth the money to do so.. Gotta change suspension, wheels hubs, etc, Seriously, unless you are going to spend most of your time off pavement, the XC isn't actually an improvement on pavement.
14's are available now, and deals may be made available, but with the '15 Tigers, we have no pricing yet. So if you really want a Tiger, grab one now, either version. I feel sure the prices will only rise. Only the Speed and Street Triples stayed close to '14's prices. All others went up $100-500, when on the floor of your dealer. Just decide what fits your riding requirements and go with that. tp Hope that helps. tp

Thanks for the info. As you may notice from this thread, I am too cheap to buy a new bike ))
