the O-rings are a standard size, but it needs to be measured to find the "dash" number part.
I will find one this weekend, all my spare parts are boxed currently.

as for cutting springs on pre 94 forks, those were different than the post 94 springs, that IS why they had air assist, Pre 94 are just mush without the 7 psi air boost. I think by the time you cut enough out to get them stiff, when you use the spacer you have a danger of the spring going solid before the stroke is accommodated.

Dumb, but frugal question.
Could post 94 springs be installed in a pre 94 bike?

If so, I assume spacers could be used to adjust load?
         would this be an improvement.

Bill, the fork tubes could be welded, but it might cause other problems.
I think finding O rings is the best solution.
(Before you install the O-rings), If "you" want to do away with the crossover tube, cut it and weld it...

It sounds like we're suggesting more than you initially asked. You just want to seal the leak and keep riding.
Easiest fix is,,, get some new O-rings.
Someone will work out the size soon, or you could remove yours and have them sized...

The new O-rings (from an O-ring supplier) should cost only a couple of bucks,,, err Pounds...

I failed with my inner tube rubber and clamp but that was me expecting to seal against air loss. I like the solution with a better spring installed.
8 years and 35000km ago I did the full Racetech upgrade, removed the crossover tube, and to seal the holes fitted rubber under the OEM clamps as mentioned above. Not a sign of a leak - not even oil mist. This is the cheapest, simplest, and very sure way to seal the holes but it is a bit fiddely to assemble.

I have a set of pre and post '94 springs, I can have a look and see what the difference is if you want.

Thank you for the replies, I've been away for a couple of days so haven't done anything further with her.

I measured up my originals O-rings (I had requested from Kawasaki UK the dimensions of the part and they wouldn't (or couldn't be bothered)  let me have the information) as I work in a manufacturing plant for Continental, I spoke to the Engineers who also measured the originals and then made up a few O-rings which didn't seal effectively either!!!  Prior to that I sourced replacement parts (as close as I could get) they didn't seal adequately either....... very frustrating times.....

I am looking to order the part listed below.... the progressive springs...... would appreciate hearing from someone who can confirm I have the right part :-))

When you reassemble the bike, and replace the fork fluid, the fluid level should be measured without the springs, and it should be 355mm from the top of the fork tube with the forks extended (place a block under the engine to get tire off ground)
Also, you will still retain the hat shaped washer to be used on top of those new springs, but I believe you will need to remove the steel tubular spacer from the stackup at the time of replacement.

the original o rings for the crossover tubes should easily seal the oil in, and you won't be adding any air.

Thanks for the confirmation.  I have made the order and can't wait to get my hands on them. Sadly, I've not enjoyed riding much as I know how good it usually feels :-))

It's a few days before I get them so I'll let you know how it all works out.

Hi Bill,

the Progressives are good but I recently replaced mine with Sonic 1.2 straight weight springs and they are way better, at least for my fat arse (25 Stone).
As for the balance pipe seals, you can get them from most specialist O-ring places.
I got mine from Chelmer Bearings in Chelmsford, Essex but I'll be damned if I can remember the size.

You probably could weld up the holes but risk warping the tube which would make them a PITA to remove from the yokes (triple trees for you 'Merkins).
Better to use the rubber inner tube underneath a jubilee clip.
